Mercedes-Benz S-Class W221 (2009) – No Crank Due to Failed Pre-Fuse Box Power Circuit

About This Case
Customer Complaint The customer reported a persistent battery warning light and explained that the battery had recently been replaced at another workshop. Despite replacing the battery, the warning indicator remained active. Shortly afterward, the vehicle developed a more serious issue and became completely unable to crank or start. Diagnostic Process Upon receiving the vehicle, a complete electrical and starting system diagnosis was performed. Initial testing confirmed that the starter motor was not receiving a start command. Further signal tracing revealed that the Engine Control Unit (ECU) was correctly issuing the starter activation signal, indicating that the fault existed somewhere between the ECU and starter circuit. The investigation continued through the vehicle's fuse and power distribution system. During advanced circuit testing, we discovered that the starter-related fuse box circuit had no power supply. Further tracing showed that the incoming power feed to the fuse box was also inactive. By following the circuit upstream to its source, we identified the root cause: a damaged terminal connection inside the pre-fuse box assembly. The dedicated power supply pin had been physically broken, likely during a previous repair attempt, causing a complete interruption of power to the starting circuit. Repair Procedure Performed complete starter circuit diagnostics. Verified ECU starter command output. Conducted voltage drop and power distribution testing. Traced the power supply path through the fuse box network. Identified a broken power supply terminal within the pre-fuse box. Replaced the faulty pre-fuse box assembly. Verified restoration of power distribution and starter operation. During the repair process, additional faults were identified: Charging System Fault The battery warning lamp remained active due to a malfunctioning alternator. The alternator was replaced, restoring proper charging system operation. HVAC System Fault Further inspection revealed that the air conditioning blower fuse had been removed. The fuse was reinstalled, restoring normal blower functionality.
